How thick should the window be? How much space should the plexi glass overlap onto the metal?

the thickness really doesnt matter, mine is 3mm thick. as far as the overlap that doesnt matter either, you arent going to see it, especially if you use a silicon adhesive, just check out green lantern in my sig, youll see what i mean

now i prefer using the 5mm type jsut because when you accidentally hit it with something it wont bend or anything

my homedepot only carries 3 mm, lowes is coming soon tho, mebe they will have 5mm :)

3-5mm should be enough, and if it is polycarbonate, it can take hits much better than plexi, i have 10mm polycarbonate in my window :D only thing what i found from my grandpas basement :D
